Whats up adam .. its been a long time. Yes the colt is doing pretty good for the most part. It has been a fun project for me and now with the 3065 it should get a little more out of control than it already was.

Tubular Header Fabrication Attempt

Key notes :
1) Stainless flanges
2) 1.5" Tubing
3)Runner length 28 inch
4) Stock dsm turbo locations
5) Head flange to radiator 9 inches
6) flange to timing belt 3 inches
7) height limit 6 inches from top of flange
8- No provision for dipstick ( will be removed)

One of the challenging things for me in regards to this manifold, is the proximity of the turbine inlet to exhaust port of runner number 3. With that being said , I had to get creative with the location of collector in regards to that specific runner. Inorder to try and accomplish this, I had to pie cut the entry to the turbine housing, as the picture below illustrates. Keep in mind that I was also trying to ensure that I can get to the bolts and nuts to attach the manifold to the turbo , as well as the cylinder head.

Once I had this portion oriented how I wanted, I began to construct Runner #4 as it would be the longest one in the manifold, and where I need to get a given length. A shot showing the collector , runner number 4 complete, and the start of runner number 3

here is front shot, showing how far down runner 4 goes down, also I hope I have enough clearance for the wastegate that is off the turbine housing.

Runner 1 and 2 are going to "side wind " past the timing belt area inorder to attain that 28 inch runner length

Finished up runner #3 , I like the way it turned out.. I basically tried to make it follow the path of runner #4 , while trying to attain 28 inches of length

That was my question, how on earth do you get to everything to weld it up? Looks awesome though! I can only imagine what kind of time you have in that thing mocking it all up.

That came out a lot better than I thought it would from the pics that were posted from the beginning stages. What's your fitment like? It's probably deceiving from the pics but how does it fit in your car? I'm sure that it can't be much more room that a ramhorn manifold seeing as how you used your stock manifold as a jig. Definitely a cool design and a show of patience and skill. I can't wait to see how it flows.

The runners will have to be individually broken down and then welded back on to get the 360 degree weld. Thanks , its unique that for sure

I have not check it on the car yet, It should look like a convoluted mess under the hood, at least where the turbo is. The stock manifold was used, so I could maintain where the 3065 is, it really has zero things in common with a ramhorn manifold, as most of those were set up for T3 flanges, and based on the inherent design of the ramhorn, it is difficult to get that to work with a stock location turbo.
My goal is have a pressure sensor hooked up to see how things change from one manifold to the next. Thank you for compliments they are appreciated.

Really though, I am building this completely for the challenge, so I intentionally made it this way, so if it fails, I will know what NOT to do next time :D

Hey, you have to start somewhere, right? Just looking at it, it definitely is unique and if it flows better than the stock manifold then I'd say that it served it's purpose. Hell, even if it didn't, it certainly took a good amount of thought and creativity. I sure wouldn't mind having your fabrication skills.

It was a decent saturday of working on the colt. Jeremy and I tackled the rear strut towers that were cracking.. These were previousily welded on so that the 1G suspension, would have a better angle for mounting. Due to being welded on thin sheetmetal, they started to crack. You can kind of see it in the picture below

We basically , added a 1/8 inch plate of steel and mig welded it on. It is now in the primer stage

Next up>> we have hated the way the exhaust looked on this car, so we are redoing it, and making it come through the reverse lights In addition, the rear section of the exhaust is to be constructed compeletely out of stainless. I bent up a tail pipe section out of stainless plate, to make it replicate the reverse tailight shape. I think it is going to look awesome once completed. Here are some quick shots of it coming through the bumper. The cross sectional area of this shape is 12 in^2 versus a cross sectional area of 7.1 in^2 for a 3 inch tube.

Next I have started to weld up the exhaust manifold, here is a shot of the first weld bead.. about 500 more joints to go ;)

nice update and damn u.. u stole my exhaust idea lol.. but I was gonna use a duel out muffler and use both sides like u have on the 1 side..

I take it you had to remove the bumper support? Did you have to do anything extra to get the cover back on?
