Any tips or measurements on extending the arms to run dsm axles?

yeah, with the a arm off and completely apart, mark out a good cross under the R or L that is stamped on the a arm. I chose the L to start with and used the bottom of the L as a reference point. take a very good straight edge and mark across the arm follow the bottom of the L. then run a square off that line to finish the cross. make it as close as you can to the middle of the A arm. these will be your reference lines to line up the part when it is ready for weld.
now the line that follows the bottom of the L stamp has to be cut. i did this with a cut off waffle wheel, as thin as you can get because the take off from the cut has to be factored in to the 3/4 inch. so if you have a 1/4 take off, or cut with, then you need to spread out the two halfs 1 inch.
ok so once the cut is made and you have done your math, get a piece of 1x3 with a nice wall thickness and cut it to 6 inches long.
slide it in to one side, it will only slide in half way. put a good tack on this side.
then slide the other side on and with a pair of calipers mesure the 3/4 + cut width. line up your cross line that you made first. and tack it up.
then check everything twice.
it should be all lined up 100% right on before you weld it up.
last step when you are happy with the line up. and it is welded up very well......
take two pieces of 1x1/4 flat starp 6 inches long.
start at one side with little welds and slowly bend the strap over the outside of the arm. then fold over the overlap.
weld it all up and repeat for the other side.
this last step will take quite a bit of welding so let it cool by air and take your time. dont use water to cool until the very end or you will get a brittle part. that is bad.
well i hope i helped out
i will try to make a how to with pics

Thanks for the writeup! Some pics would be awesome although I think you did a very good job explaining what needs to be done.

Does this cause any other problems with camber or caster that you know of? Does it throw off anything else by extending the arms?

If you can get some pics up I will move this to the archives. You just saved a bunch of people headaches by not having to track down original 1.6 axles or deal with Napa or Carquest trying to locate the right after market ones. Now we can use the axles from our donor cars instead. Thanks!

there are no bad effects at all. and i still run stock tsi rims and tires, with no rub at all. and once the arm is done and in your hand you can see how much more strength it has. and it clears everything like stock.
will put in some pics and drawings that i have as soon as i can.

So you're using the dsm front 5 lug knuckles I see? Wonder if it would be the same if you reused the csm front knuckle to retain 4 lug for the guys that are not planning to go awd? I really don't see why it would make any difference and I'm betting they would bolt up perfectly and work with the awd dsm axles.

This brings up another idea for the fwd guys. You could do this mod and use the dsm fwd turbo axles. Sure they wouldn't be equal length but who cares? It would be a cheap/easy alternative to buying csm turbo axles and then having to bother with modding an axle seal to work with the intermediate shaft. Just extend the arms 3/4" and pop the dsm axles right in.

Oh yeah, sorry to keep whoring your build thread. If you want to start a new thread on the dsm axles I'll clean this one up.
